Airborne Fiber Optic Patch Cord Making

An airborne fiber optic patch cord is made by carefully preparing the fiber, adding tensile reinforcement, terminating connectors with epoxy, polishing, and testing for signal integrity, with extra attention to environmental durability.

Materials and Tools Needed

  • Fiber optic cable with tight-buffered core (0.9mm)
  • Aramid yarn (Kevlar®) for tensile strength
  • Outer jacket material suitable for outdoor/airborne use (e.g., LSZH or UV-resistant PVC)
  • Connectors (LC, SC, or ST depending on application)
  • Epoxy or adhesive for ferrule bonding
  • Fiber optic stripper, cleaver, and scissors
  • Polishing films and jigs
  • Curing oven (UV or thermal)
  • Microscope (400x–600x) for end-face inspection
  • Testing equipment (IL/RL tester, optical power meter)

Step 1: Cable Preparation

  1. Cut the fiber to the required length, allowing extra for connector termination .
  2. Strip the outer jacket carefully using a fiber optic stripper to expose the buffer and aramid yarn .
  3. Clean the fiber with isopropyl alcohol and lint-free wipes to remove dust and residue .
  4. Add tensile reinforcement by wrapping aramid yarn around the fiber to protect against pulling forces in airborne deployment .
  5. Extrude or apply the outer jacket suitable for outdoor conditions, ensuring UV and moisture resistance .

Step 2: Connector Termination

  1. Slide the boot and crimp sleeve onto the cable.
  2. Inject epoxy into the connector ferrule using a syringe.
  3. Insert the stripped fiber into the ferrule until it slightly protrudes.
  4. Cure the epoxy in a UV or thermal oven according to the adhesive specifications .

Step 3: Cleaving and Polishing

  1. Cleave the fiber to the correct length using a precision cleaver.
  2. Polish the connector end-face using appropriate polishing films and jigs to ensure a smooth, aligned surface .
  3. Inspect under a microscope to verify the fiber is clean, properly aligned, and free of scratches or bubbles .

Step 4: Testing

  1. Measure insertion loss (IL) and return loss (RL) to ensure signal integrity.
  2. Perform environmental tests if the cord will be exposed to outdoor conditions, including tensile, UV, and moisture resistance tests.

Additional Considerations for Airborne Use

  • Tensile strength: Ensure aramid yarn is properly tensioned to prevent fiber breakage.
  • Outer jacket: Use UV-resistant and weatherproof materials to withstand sunlight, wind, and temperature fluctuations.
  • Strain relief: Include boots or protective sleeves at connector ends to prevent stress on the fiber.
  • Compliance: Follow industry standards for outdoor fiber optic cables to ensure safety and reliability. By following these steps and emphasizing reinforcement, environmental protection, and precise connector termination, you can produce a high-quality airborne fiber optic patch cord suitable for aerial or outdoor installations .
